On saturday we took off from home when it was -9C and the car started fine. We drove for about 40 min. on the hi-way then pulled in for a donut and juice. After selecting my heart stopping pasteries, the car wouldn't turn over quick enough to start (maybe 15 min. sitting). I happened to be in pushing distance to a plug in on the back of the donut shop, so I plugged in my battery charger (it has a little boost feature) and the car started right up. We continued on our journey, spending the day about 2 hours down the road and came home that night with no trouble. This type of thing has happened about 4 times in the last 2 months of driving. I can't find a large electrical draw, and I cleaned all the battery and starter connections and the ground strap on the engine. The battery is a new unit with a 6 yr warranty. I have changed the alternator and had the old one tested, and both tested well. Any suggestions? Still, get confirmation that it is very healthy and that it's big and strong enough. After that, sounds like common cold weather diesel challenges. Check and adjust your valve clearances. That's supposed to be done every 15,000 miles. If yours doesn't have a big oil appetite, you might consider using synthetic oil for the winter. It's pretty well agreed that it helps cold weather diesel starting. And I only mention the oil appetite thing because drinking or leaking synthetic oil is more expensive than drinking or leaking conventional oil. I have no concerns about switching any auto engine back and forth between conventional and modern synthetic oils. Not sure on your model, but on my old w116, there was a ground strap from the transmission to the body, which had a missing bolt. It was just dangling from one end, and I was constantly draining my battery and running into problems (that was a nice easy $.69 fix :). There's also a ground strap from the battery's negative terminal to the body on my w201...you could check that one for a secure fit and for any corrosion. Of course, fuses should be checked for corrosion and you could try changing them all... It's strange that it started fine after sitting 2 hours, but not after 15 minutes. I would think that even at 20 degrees F, it should have been warm enough to start right up, even if your glow plugs were not working correctly. I guess the glow plug relay staying on could explain it, if it is intermittent... I have a strange intermittent problem on my 190D w201. A few months ago, I came out to the car and it was humming...eventually I traced it to the washer fluid pump on the washer fluid reservoir. I unplugged the electric wire from the pump and it stopped. I recently plugged it back in, and now it's working fine. It was very strange that it was engaged with the keys off, the doors locked, etc.... I guess it's a time bomb waiting to go off again. As I recall, it drained the battery down and I had to get a jump start that night.
