Decided that it was too much heavy lifting to do on my back in the driveway. Some jobs are just worth paying for. The old differential had hand-grenaded. It looks like the pinion shaft wore itself loose. One of the spherical washers had popped out of the carrier, and hit the back of the case. There was shrapnel in the bottom of the case, and a crack in the back cover. Nasty. Finding a new differential turned out to be pretty difficult. The 190D turbo used a unique pumpkin: 2.65:1 ratio, antilock sensor, and unique axle flanges. I finally found one at Tristar Parts in Arizona. Nice folks. They even gave a six month warranty on the part. It's nice having the car on the road again. Installation is free, if you care to do the heavy lifting yourself. It took six hours of shop time, which you can translate at whatever rate they charge in your area. Sort of a low thrub, thrub, thrub, like when you go over a rumble strip. I replaced the driveshaft rubber couplings and center bearing, which were pretty worn. No help. Then I swapped one halfshaft (spare bought on E-Bay for $35), no difference. I was going to swap the other half shaft with the one I had removed, but then I noticed that if you put it in neutral and jacked one side, you could turn the tire a considerable way before the driveshaft yoke moved. So I was already thinking about the diff when my wife reported that while she was driving the car, she heard a loud clanging noise. After that it went back to thrub thrub thrub, but a bit louder. When I looked underneath, everything was covered with diff oil, thanks to the crack in the diff cover. I would guess that we drove about 1500 miles from the first noise until it let go. In retrospect, it's surprising that the thing held together that long, and it was never really disabled. With a new rear cover, pinion shaft, thrust washers, and spherical washers, the diff could be fixed, but I wouldn't even attempt to source that stuff. Easier and probably cheaper to put in a good used one. The diff lube was checked regularly. I don't know of any way this was abused (other than 215K miles of regular use). 2.65:1 is just too high of a ratio, but then 40mpg is pretty nice. You will never look at "parts" the same again, once you have the ability to make your own. I have a little tiny Sherline lathe & mill. Unfortunately, it will do nothing bigger than a few inches in diameter. But it's amazing just how much useful and interesting stuff is no bigger than that! Yesterday, I used it on a key duplication machine that had worn to where it would no longer accurately duplicate keys. Obsolete, parts not available. On Ebay, I had obtained a baggie of bronze bushings that were a little too big on the outside and a little too small on the inside. I turned them down on the lathe, heated the aluminum key machine with a heat gun, popped the old bushings out, popped the new bushings in, reamed them to size with an adjustable hand reamer, et voila!
